Printing Options Guide: Choosing the Right Method for Your Packaging
Want your packaging to stand out on the shelf, protect your product, and stay aligned with your sustainability goals? Here’s everything you need to know — from materials and finishes to structural design.
Understanding Digital Printing for Custom Packaging
Digital printing transfers artwork straight from a digital file onto the packaging material. It uses CMYK four-color printing, with tiny ink droplets combined to create images and different shades. The process is similar to an industrial inkjet printer, just built for packaging production.
Unlike traditional gravure printing, there’s no printing plate to make. That means less setup work and lower upfront costs, which makes digital printing a good fit for small batch orders, samples, limited-edition packaging, and designs that change often.
The image is made up of millions of small ink dots. Because of this, edges may look a little softer when viewed up close. If you enlarge the artwork, you may also notice a fine grain or slight dot pattern. That’s simply part of how digital printing works.
Most logos, product images, and standard colors can be reproduced well with digital printing. Very light shades can be more difficult, though. Soft pinks, light blues, pale oranges, and some gradients may look slightly different from the original artwork.
The reason comes down to how CMYK builds color. Cyan (C), magenta (M), yellow (Y), and black (K) are combined in different amounts, and light colors usually use less ink. Digital ink is also somewhat transparent, so the base color of the packaging material can affect the final result.
For smaller runs, sampling, and packaging designs that may change, digital printing gives you more room to adjust without making new plates. For large production runs where tight color matching is important, gravure printing may be the better choice.
Digital Printing vs. Traditional Plate Printing: What’s the Real Difference?
To understand how digital printing differs from traditional methods like offset or gravure printing, just picture the machines involved.
Traditional plate-based printing presses are huge — sometimes taking up an entire room — and require complex setups, calibration, and specialized plates that need to be remade for every new design. Operating them often means ladders, protective gear, and a lot of lead time.
By contrast, digital printing machines are more compact and nimble. While industrial digital presses are much larger than desktop inkjet printers, they’re still significantly smaller and easier to manage than plate-based systems. More importantly, they don’t require physical plates — your design is transferred directly from a digital file onto the packaging film.
Why Digital Printing Is a Game Changer
1. Low Volumes, Full Customization
Traditional printing requires expensive plates, making short runs impractical. But with digital printing, there’s no plate cost, which means even small orders — like 200 pouches or 100 brochures — are cost-effective. It's perfect for product launches, market testing, or limited-time campaigns.
2. Lightning-Fast Turnaround
Need it yesterday? With digital printing, your artwork can go from file to finished product in as little as 24–72 hours. For brands preparing last-minute trade show materials or holiday promos, that speed could mean beating your competitors to market.
3. Every Unit Can Be Unique
Thanks to variable data printing (VDP), each package can carry a different name, image, or QR code — without changing your setup. Think: personalized gift bags, limited-edition labels, or targeted promotional offers — all at scale.
📦 Want to test 5 designs in one order? Run 3 SKUs on a single batch? That’s the magic of digital.
Is Digital Printing Perfect for Every Project?
Not always — and that’s okay.
While digital printing offers speed, flexibility, and no plate costs, it’s not the most cost-effective option for high-volume orders. As your quantity increases, unit costs don’t drop as much as they do with traditional methods like gravure or flexo.
Limited Special Effects
If your design calls for metallic inks, neon colors, high-gloss finishes, or spot UV, digital printing may not be the right fit. These premium effects still require conventional printing processes to achieve the desired visual impact.
❌ Not ideal for very large runs (due to per-unit cost)
❌ Some premium effects like hot stamping or high-gloss varnish may not be compatible
❌ Slight batch-to-batch color variation may occur
But here’s the good news:
For small to medium runs, standard full-color printing, and highly customized or variable designs, digital remains a powerful and practical solution.
Bottom line? Digital printing isn’t a “one-size-fits-all” tool — but for the right job, it’s unbeatable.

Best Bag Structure Recommendations
Not all pouch types are created equal — here’s how to choose based on your product’s needs:
| Bag Type | Best For | Key Features |
|---|---|---|
| Stand-Up Pouch | Snacks, coffee, pet treats | Shelf-stable, great front visibility |
| Flat Bottom Pouch | Granola, protein powder, high-volume items | Extra stability, 5 panels for branding |
| Fin Seal Pouch | Bars, sachets, powders | Compact and cost-effective |
| Shaped Pouch | Candy, drinks, kids’ products | Unique silhouettes boost shelf impact |
| Spout Pouch | Sauces, juices, baby food | Reclosable, easy to pour |
Common Packaging Materials Comparison
| Material | Barrier Protection | Sustainability | Appearance | Cost |
|---|---|---|---|---|
| PET/VMPET/PE | Excellent (moisture, oxygen) | Not recyclable | Gloss or matte | 💲💲 |
| Kraft Paper/PET/PE | Moderate | Compostable options available | Natural texture | 💲💲 |
| PET/AL/PE (Foil) | Outstanding | Not eco-friendly | Premium metallic | 💲💲💲 |
| PLA Laminates | Good (dry foods) | Compostable | Soft matte finish | 💲💲💲 |
| Recyclable PE/PE | Good | 🌍 Mono-material recyclable | Smooth finish | 💲💲 |
✅ Tip: For dry foods, PLA or recyclable PE/PE is ideal. For high-barrier needs like jerky or coffee, use PET/VMPET/PE or foil structures.
Structural & Size Design Tips
Design your pouch not just for looks, but for function:
-
Add a resealable zipper to increase product freshness
-
Use a window to showcase product texture and build trust
-
Choose tear notches for convenience
-
Flat bottom pouches are ideal if your product needs to stand firmly
Important Artwork Guidelines for Digital Printing
1. White Color Printing
Digital CMYK printing can’t print a true white on its own. If your design includes white elements, the easiest option is to use a white packaging material, such as standard white or premium white film, as the base.
2. Printing White Designs on Kraft Packaging
Want a white design on kraft packaging? We normally recommend using a white material and adding a kraft paper texture to the artwork. This gives you better control over the final look of the packaging.
3. Color Performance on Kraft Materials
Black and other dark solid colors usually work well on kraft materials. Light colors, especially pastels, can be more difficult. They may appear different because there is less “K” in the CMYK mix, lower ink coverage, and some ink transparency.
The natural brown tone of kraft paper can also affect the final color. For example, a light blue printed over a kraft background may shift slightly and look closer to green.
4. Fine Details and Small Text
Small design details can make printing effects more noticeable. Fine shadows and text smaller than around 16 pt may show more of the natural dot pattern and slight softness that comes with digital printing.
5. Artwork File Requirements
For the best print results, vector files are recommended. Formats created in Adobe Illustrator help keep text, lines, and graphics sharp. Pixel-based files, such as Adobe Photoshop artwork, may lose detail when enlarged.
